Five Practical Ways to Reduce Unplanned Downtime
Ask any plant manager what keeps them awake and unplanned downtime will be near the top of the list. What is less obvious is that most downtime traces back to a small number of preventable causes.
Here are five that consistently make a difference.
1. Know which failures actually stop production
Not all equipment carries equal risk. Mapping your assets by criticality — what stops if this fails, and how quickly can it be restored — focuses maintenance effort where it changes the outcome, rather than spreading it evenly across everything.
2. Hold the spares with long lead times
A part that takes six weeks to source is a six-week shutdown if you don’t have it. Critical spares with long lead times are the clearest case for holding stock, even where the failure rate is low.
3. Standardise components where you can
Every additional make and model in the plant adds another spare to stock, another set of documentation, and another chance of fitting the wrong part under pressure. Consolidating onto fewer standard components across similar applications reduces all three.
4. Treat condition monitoring as an early warning
Bearing vibration, motor temperature and current draw all trend before they fail. Even simple periodic readings — recorded consistently and compared over time — give warning that a component is degrading while there is still time to plan the replacement.
5. Keep the failure history
The most useful maintenance record is the one that shows a part has now failed three times in eighteen months. That pattern points to a root cause — misalignment, contamination, an undersized component — that replacing the part again will not fix.
